At Power Forge Diesel in Yuma, Arizona, we recently saw a textbook case of why the factory Dodge Cummins exhaust design fails. We just finished a full manifold overhaul on a 1995 Dodge Cummins to save the engine from a common, but dangerous, failure point.
The Problem: Warped Manifolds & Collapsed Intakes
The stock one-piece exhaust manifold on the Cummins 5.9L is prone to shrinking and warping after years of heat cycles. On this truck, every exhaust port was leaking.
The consequences were severe:
Engine Bay Soot: Heavy carbon buildup covered everything under the hood.
Intake Failure: The soot clogged the air filter so badly that the vacuum pressure caused the filter to collapse and get sucked into the intake tube—a recipe for a total engine rebuild.

To provide a permanent solution, the team here at Power Forge Diesel installed a BD Diesel Split Exhaust Manifold. Unlike the factory unit, this multi-piece design allows for independent expansion and contraction, preventing the "pulling" effect that causes leaks.
To ensure maximum clamping force against the cylinder head, we paired the manifold with ARP Exhaust Studs. These high-strength studs are a significant upgrade over factory bolts, providing the superior tension needed to keep the manifold sealed under high EGTs and heavy towing loads.
